General Motors has revealed one of the key manufacturing tricks behind the 2027 Chevrolet Bolt EV’s low price: instead of building cars in a constantly changing order, it assembles identical Bolt EVs in batches of 30 to reduce complexity, save time, and improve quality.
The 2027 Chevrolet Bolt EV is positioned as America’s most affordable new electric vehicle, combining a 262-mile range, improved charging capability, hands-free driving features, and a price below $30,000. To make that possible, GM did more than reuse parts of the previous Bolt EUV’s basic structure. It also changed how the car is built.
At GM’s Fairfax plant in Kansas City, the new Bolt EV is assembled using a method the company calls “Winning with Simplicity.” Instead of sending cars down the line in VIN order with different colors, trims, and configurations mixed together, GM builds 30 identical vehicles at a time.
Traditional assembly lines require workers to switch between different parts, options, colors, and specifications from one vehicle to the next. That adds complexity and increases the chance of mistakes, especially when workers have only a short time to complete each task.
By building identical Bolt EVs in batches, workers repeatedly use the same parts and follow the same process for a run of vehicles. This reduces the need to reach for different parts trays between cars and lowers the chance that a vehicle will need to be pulled off the line for correction.
GM has also added a backup process to keep the line moving. For every Bolt EV configuration, the plant holds back two matching bodies. If a vehicle is removed from the production line because of a quality issue, an identical “clone” can immediately take its place.
According to the source, the Bolt EV requires 21 clone bodies because the model is available with three roof configurations and seven exterior colors. This helps prevent delays and keeps production flowing even when a problem appears during assembly.
The batch assembly method also reduces the amount of floor space needed inside the factory. Since fewer different parts are required at the same time, the plant needs fewer racks and storage systems beside the line.
Paint operations benefit as well, because switching between colors happens less often. Suppliers can also deliver parts to the Fairfax plant on a fixed seven-day schedule, giving GM more consistency and predictability in the supply chain.
GM says the Bolt EV assembly team has consistently met its monthly quality targets three months after launch. The company credits the simplified production method with reducing errors, improving productivity, and helping control costs.
That is especially important for a vehicle like the Bolt EV, where affordability is central to the product’s identity. Keeping manufacturing simple allows GM to offer a modern electric car with useful range and technology while maintaining a lower price point.
Despite the production improvements, the 2027 Chevrolet Bolt EV is expected to have a short run. According to the source, the model will be retired next year to make room for the gas-powered Chevrolet Equinox and a new Buick SUV.
However, GM plans to continue using the same batch assembly technique for those future models. That means the Bolt EV may serve as a test case for a broader manufacturing strategy aimed at cutting complexity and keeping factories more efficient.
